Honeycomb Corrugated Panels: The Lightweight Board That Carries Heavy Loads
Honeycomb core structures get their strength from geometry — hexagonal cells act like a bundle of columns. Honeycomb paperboard can support heavy point loads and span gaps that fluted corrugated cannot.
The Scenario: A heavy part that crushed its own box
A machinery parts company shipped a 40 kg steel casting in a corrugated box with foam corners. The casting punched through the bottom during handling, and claims were running monthly.
Pain Points
- Point loads crushed the fluted board's unsupported spans;
- Foam corners lifted the load but added cost and waste;
- The box needed a structural deck, not more cushioning.
The Solution: A honeycomb deck under the load
The redesign put a honeycomb panel under the casting:
1. Honeycomb load deck A 20 mm honeycomb panel spreads the casting's point load across the full box footprint.
2. Cell geometry strength Hexagonal cells act as columns, carrying load per gram far above fluted board.
3. Simple construction The panel replaces foam corners and sits flat under the product.
The Result: Punch-throughs stopped
Bottom-punch-through claims stopped completely, and the honeycomb deck cost less than the foam corner set it replaced. The same deck now ships three heavy SKUs.
